In 2022 our transport sector made up 19% of Australia's emissions. Passenger cars and light commercial vehicles alone accounted for 60% of our transport emissions and over 10% of Australia's total emissions. Without intervention, the transport sector is projected to be Australia's largest source of emissions by 2030. There are a lot of internal combustion engine (ICE) cars still on the road and they will last on the road for a longer time. The vehicles on roads are on average 10.6 years old in Australia. Electric vehicle (EV) conversions could be a solution to get more ICE cars off the roads towards zero emission. EV battery is of course the most important part of EV which has a well-developed market, however, for EV conversion, battery box is highly demanded since every car brand and car conversion requirement are different, there are not much option for commercialised EV battery box. Battery boxes are structures that enclose the battery. Manufacturers and designers aim to obtain the best design when producing EV battery housing. A perfect car battery box design ideally protects the battery and the passengers, especially in the case of an accident. Aluminium alloy is a ready to use battery box material, especially for EVs conversion from ICE cars due to flexibility on design and manufacture, lightweight, excellent electromagnetic insulation properties and tunable mechanical properties and others. Composites are the next generation battery box material, especially for EVs conversion from ICE cars due to flexibility on design and manufacture, lightweight, excellent electrical, thermal, and electromagnetic insulation properties and tunable mechanical properties and others. With the advanced manufacturing technologies, including 3D scanning, 3D printing and auto welding technology, a cost-effective customised aluminium alloy/composite battery box should be the best solution for the emerging EV conversion industry/business with quick design-manufacture-test period, low infrastructure investment, easy to operation by the worker and excellent adaptability to various industries with batteries been used.
